Production process flows:
1. Mold Design and Preparation
- The process begins with designing a mold or die based on the product's specifications. The mold is typically made from hardened steel and consists of two halves: the stationary (fixed) half and the moving (ejector) half.
- The mold is prepped and cleaned before each casting cycle to ensure smooth production.
- Aluminum alloy ingots are melted in a furnace at temperatures around 660°C (1220°F). The molten aluminum is kept at a specific temperature to ensure fluidity and optimal casting properties.
- The molten aluminum is injected into the mold cavity under high pressure, typically ranging from 1,500 to 25,000 psi. This pressure ensures that the molten metal fills every detail of the mold quickly and efficiently.
- There are two primary types of injection:
- Hot chamber die casting (used less for aluminum due to high melting points)
- Cold chamber die casting, where the molten aluminum is ladled into the injection chamber for each cycle.
- Once the molten aluminum fills the mold, it begins to cool and solidify rapidly. Cooling time depends on the part's thickness and the material used but typically takes a few seconds to a minute.
- After the part solidifies, the moving half of the mold opens, and ejector pins push the cast aluminum part out of the mold. This stage requires precision to avoid damaging the part.
- Excess material, such as flash (thin layer of metal that leaks between mold halves), and runners, is removed in the trimming process. Trimming is usually done manually or by using trimming presses.
- Depending on the product's requirements, additional machining operations (such as drilling, milling, or tapping) might be performed to achieve the final shape and dimensions.
- Surface treatments like polishing, powder coating, anodizing, or painting can be applied to improve corrosion resistance and surface aesthetics.
- The finished parts are inspected for defects, such as porosity, cracks, or dimensional inaccuracies. Common inspection methods include X-ray analysis, dimensional checks, and surface finish evaluations.
- Once quality standards are met, the parts are packed according to customer requirements and prepared for shipment.
This streamlined process ensures that aluminum die casting is efficient and cost-effective, especially for large production runs of intricate parts.
